The wheel market uses these three terms constantly and explains what they mean almost never. This article covers the actual difference, who should buy which, and why the price gap between cast and forged is entirely justified for certain applications.
Cast alloy wheels
The vast majority of alloy wheels sold worldwide — including most OEM wheels from manufacturers — are gravity cast. Molten aluminium alloy (typically A356) is poured into a mould and allowed to set. The process is straightforward, cost-effective and produces a strong, accurate wheel when done properly.
Cast wheels are not inferior. A well-made cast wheel from a reputable manufacturer, load tested to JWL standards, will outlast most cars on normal road use. The difference versus flow formed or forged only becomes relevant in specific applications — heavy vehicles, track use, performance cars where unsprung weight matters.

Flow formed alloy wheels
Flow forming starts with a cast blank. The blank is then spun at high speed while rollers apply lateral pressure to the barrel, stretching and compressing the aluminium. This realigns the grain structure of the metal in the barrel section, making it significantly stronger and lighter than a standard cast wheel of the same dimensions.
The face of a flow formed wheel remains cast. The structural improvement is concentrated in the barrel — the part that takes the most stress under cornering and kerbing. The result is typically 15 to 20 percent lighter and measurably stronger in the barrel without the cost of full forging.
Flow formed is the right choice for most performance road cars, heavier vehicles like Range Rover and BMW X5, and anyone who wants a genuine step up from cast without the premium of full forging. Forged alloy wheels
Forging starts with a solid billet of aerospace-grade aluminium. The billet is compressed under thousands of tons of pressure into the wheel shape. This extreme pressure creates a wheel where the grain structure of the aluminium runs continuously through the entire piece — there are no voids, no porosity, no weak points. The result is the strongest and lightest wheel construction available.
Forged wheels are 20 to 30 percent lighter than a comparable cast wheel at the same strength rating. On a performance car, this reduction in unsprung mass makes a measurable difference to steering response, braking distance and ride quality. It is also the same technology used on every Formula 1 car, every Le Mans prototype and every supercar from Ferrari, McLaren and Porsche.
The price reflects the manufacturing process and material cost, not a brand premium. A forged wheel from Vesser or seventy9's forged range costs more because it genuinely costs more to make. The buy-in is justified for any vehicle where performance, load capacity or weight matters.

Which should you buy?
For a daily driver on standard roads — cast. A quality cast wheel from JR Wheels or Carbonado at £140 to £300 per wheel is all you need and will look excellent on any modern car.
For a heavier car (Range Rover, BMW X5, Porsche Cayenne, Tesla Model Y), or a performance car you track occasionally — flow formed. The higher load rating and reduced weight are relevant to your application and the price premium over cast is modest.
For a dedicated track car, a supercar or a heavy prestige vehicle where load rating is critical — forged. The engineering justification is clear and the price, while significant, is proportionate to what you're getting.
