When you start researching alloy wheels, you will come across three terms: cast, flow formed and forged. Understanding the difference helps you make a smarter buying decision — and explains why two wheels that look identical on the outside can vary significantly in weight, strength and price.
What Are Cast Alloy Wheels?
Casting is the traditional method of making alloy wheels. Molten aluminium alloy is poured into a mould and allowed to solidify. The process is cost-effective and allows complex designs, but the resulting wheel has a less consistent grain structure which means manufacturers need to use more material to achieve the required strength.
Cast wheels are heavier than flow formed or forged alternatives of the same size. They are perfectly adequate for road use — the vast majority of factory wheels fitted to everyday cars are cast — but they sit at the lower end of the performance spectrum.
What Are Flow Formed Alloy Wheels?
Flow forming (also called pressure casting or rim rolling) is a manufacturing process that starts with a cast wheel blank and then applies heat and pressure to the barrel of the wheel using rollers. This compresses and aligns the aluminium grain structure in the rim, making it significantly stronger than a conventional cast wheel.
The result is a wheel that is:
- Lighter — typically 10–15% lighter than an equivalent cast wheel of the same size
- Stronger — the aligned grain structure resists impacts and stress far better
- More consistent — the manufacturing process produces tighter tolerances
- Better value than forged — flow formed wheels deliver near-forged performance at a fraction of the cost

What Are Forged Alloy Wheels?
Forged wheels are the premium tier. A solid billet of aluminium alloy is pressed under enormous pressure to form the wheel — no casting involved. The grain structure is even more refined than flow formed, resulting in the strongest and lightest wheel possible. Forged wheels are used on supercars and motorsport applications. They are also the most expensive by a considerable margin.
Which Should You Buy?
For the vast majority of road car applications, flow formed is the best balance of performance, weight and cost. You get genuine engineering benefits over cast — lower unsprung weight improves handling, ride quality and fuel economy — without paying the premium of a fully forged wheel.
